Coolant Chemistry and Galvanic Risk in SiC Module Copper Cold Plates
Select copper material, coating, seals, and validation for a SiC module cold plate from the complete mixed-metal coolant loop, not from copper thermal conductivity alone.
Working on a copper part? Start a project review — share a brief; CAD can follow.
Specify a SiC power-module copper cold plate as one part of a mixed-material coolant loop. The RFQ should identify coolant formulation, water quality, inhibitors, temperature, dissolved gas exposure, electrical conductivity, filtration, all wetted metals, area ratios, seals, coatings, service interval, and corrosion acceptance. Copper conductivity alone cannot establish loop compatibility.
SiC devices can create concentrated and rapidly changing heat loads. Copper AM can place coolant close to those losses and integrate manifolds into a compact package. The thermal design can still fail if coolant chemistry attacks the copper, a coating is incomplete, mixed metals form an unfavorable galvanic couple, corrosion products clog small passages, or a seal is incompatible with the fluid.
This guide closes the coolant-compatibility decision for copper AM SiC cold plates. Use the power electronics decision path for the wider system context. For the thermal architecture, see the SiC power-module cold plate design review.
Map the Complete Wetted System
Do not review the cold plate in isolation. List every material that can contact the fluid or contaminate it:
- Pure copper, CuCrZr, brazed copper, or copper plating.
- Aluminum housings, radiators, pumps, or manifolds.
- Stainless-steel tubes, fittings, sensors, and heat exchangers.
- Nickel or nickel-phosphorus coatings.
- Brass, bronze, solder, braze filler, or connector materials.
- Elastomers, polymers, adhesives, and thread sealants.
- Filter media, reservoir materials, and service tools.
Include relative wetted area and electrical connection. A small anodic area connected to a much larger cathodic area can create a more severe local condition than a simple material-pair list suggests. Electrical isolation between components may reduce one path while conductive coolant or common chassis connections create another.
Define the Coolant as a Controlled Material
“Water/glycol” is not a sufficient coolant specification.
| Input | Why it matters |
|---|---|
| Base fluid and concentration | Controls viscosity, heat capacity, freezing, boiling, and inhibitor package |
| Water source and quality | Ions and contaminants can change corrosion and electrical behavior |
| pH range and control method | Affects oxide stability and material compatibility |
| Inhibitor formulation | Performance depends on chemistry, concentration, depletion, and mixed metals |
| Chloride and other aggressive ions | Can accelerate localized corrosion under some conditions |
| Electrical conductivity | Changes with contamination, inhibitor, temperature, and aging |
| Dissolved oxygen and gas exposure | Influences corrosion reactions and gas management |
| Temperature range | Affects reaction rates, fluid properties, seals, and coatings |
| Filtration | Controls particulate circulation and channel blockage, not dissolved chemistry |
| Replacement and service interval | Determines how long the chemistry must remain inside its control window |
If the system owner has an approved coolant specification, provide it. If not, provide the known operating envelope and assign responsibility for compatibility testing before release.
Separate Material Selection from Surface Strategy
Pure copper may maximize the starting thermal and electrical conductivity. CuCrZr may provide additional strength for ports, clamping, pressure walls, and thermal cycling. Neither choice automatically solves corrosion.
Compare:
| Route | Potential value | Questions to close |
|---|---|---|
| Bare pure copper | High conductivity and simple material stack | Coolant compatibility, oxide, erosion, softness at ports and seals |
| Bare CuCrZr | Higher mechanical margin after qualified treatment | Final conductivity, heat treatment, corrosion in actual chemistry |
| Nickel-based coating | Barrier, surface control, or joining compatibility | Coverage, porosity, adhesion, thickness, edge buildup, thermal penalty |
| Hybrid copper plus conventional fittings | Standardized ports and service interfaces | Joint, dissimilar-metal, leak, and cleaning controls |
| Alternative non-copper cold plate | Lower conductivity but possible loop compatibility advantage | Required area, pressure drop, package, mass, and thermal margin |
A coating should be treated as a functional layer. Define substrate preparation, minimum and maximum thickness, internal coverage, masking, adhesion, porosity, chemistry, post-coating cleaning, and how damage at threads or seals is prevented. The plating and finishing guide provides the broader process scope.
Identify Galvanic and Localized Corrosion Paths
The corrosion review should consider more than a table of standard electrode potentials.
Relevant factors include:
- Actual coolant chemistry and temperature.
- Surface films and inhibitor behavior.
- Wetted area ratio and electrical connectivity.
- Flow velocity, turbulence, and impingement at ports or turns.
- Crevices under seals, deposits, and stagnant dead legs.
- Oxygen concentration differences.
- Coating defects, cut edges, and machined-through regions.
- Additive surface texture and retained contamination.
- Conductive particles released from another component.
An accelerated coupon test can screen a material pair and coolant. It may not reproduce a narrow AM channel, local heat flux, coating defect, high-velocity jet, or long service interval. Use coupons to select a route, then validate representative passages and the assembled loop where consequences justify it.
Make Small Channels Serviceable
Corrosion products and debris can affect a microchannel long before bulk material loss threatens pressure strength.
Define:
- Minimum hydraulic section and blockage sensitivity.
- Upstream filter rating and bypass behavior.
- Flush direction, flow, pressure, and fluid.
- Drain and vent path in installed orientation.
- Allowed residual powder, machining chips, coating residue, and cleaning chemistry.
- Whether channels can be sampled, borescoped, CT-scanned, or flow-compared.
- Service flush and coolant-replacement procedure.
The copper AM internal-channel cleaning guide addresses powder and particulate evidence. Corrosion qualification should use the same passage map so that a chemically compatible design is also cleanable.
Build a Layered Validation Plan
Material and coating screening
Use the actual substrate, final heat treatment, machined or as-built surface, coating, coolant, temperature, and mixed-metal pairing. Record mass change, surface condition, solution chemistry, and any relevant electrochemical data. Avoid transferring results from polished wrought coupons without explaining the difference.
Representative passage testing
Test coupons or subcomponents with relevant channel size, surface state, flow velocity, heat flux, joining, coating access, and crevices. Inspect for deposits, coating damage, blockage, and dimensional or flow change.
Cold plate functional testing
Measure pressure drop, flow distribution, thermal resistance or temperature map, proof pressure, leakage, and cleanliness in final delivered state.
Loop and life testing
For higher-consequence systems, include the real pump, radiator or secondary heat exchanger, tubing, sensors, fittings, electrical connections, coolant control, temperature cycle, vibration, and service exposure. Define inspection intervals and end-of-test teardown.
The public EOS/CoolestDC liquid-cooled heat-sink example demonstrates that monolithic copper AM cooling hardware can be pressure-tested as a system-specific design. It does not establish coolant chemistry, corrosion life, or SiC module qualification for another loop.
Keep Thermal and Corrosion Acceptance Separate
| Acceptance question | Evidence |
|---|---|
| Does the plate remove the specified heat? | Defined heat load, flow, inlet temperature, mounting, sensors, thermal result |
| Is the hydraulic path acceptable? | Flow and pressure-drop curve, distribution evidence where needed |
| Is the pressure boundary intact? | Proof and leakage tests with stated conditions |
| Is the delivered part clean? | Agreed flush, particulate, residue, dryness, and packaging evidence |
| Is the material system compatible? | Coupon/subcomponent/loop corrosion evidence for the actual chemistry and state |
| Does compatibility remain through life? | Aging, thermal cycle, vibration, coolant monitoring, and teardown plan |
Passing a short thermal test does not prove corrosion life. Passing a corrosion coupon does not prove the pressure boundary or temperature map.
